The Three AS9102 Forms, and What Goes on Each

Most disputes over a first article inspection come down to a report that was filled in loosely. AS9102 exists to stop that, and it works by splitting the record across three forms. If a customer asks for an AS9102 FAI, they are asking for all three.

  • Form 1 — Part Number Accountability. Identifies the part, the drawing and its revision, and lists every sub-assembly and detail part it contains, each with its own FAI status. It also records whether the FAI is full or partial, and if partial, why.
  • Form 2 — Product Accountability for materials, special processes and functional testing. Raw material certifications, every special process the part went through (heat treatment, plating, welding, non-destructive testing), the supplier that performed each one and the approval it holds, plus the results of any functional test the drawing calls for.
  • Form 3 — Characteristic Accountability, Verification and Compatibility Evaluation. The one that takes the time. Every design characteristic on the drawing gets a unique number, then a row of its own: what the drawing requires, what was actually measured, and the tool or method used to measure it. Non-conformances are recorded here with their disposition, not left out.

Ballooning the drawing comes first

Form 3 depends on a ballooned drawing — a copy of the engineering drawing on which every dimension, tolerance, note, geometric callout and finish requirement is circled and numbered. Those numbers are what Form 3 rows refer to. Ballooning is where FAIs are won or lost: a characteristic nobody numbered is a characteristic nobody measured, and the omissions are almost always in the notes and the geometric tolerancing rather than in the obvious linear dimensions.

The part has to be a real production part

An FAI is only valid on a part made with production tooling, production processes and production personnel. A hand-finished sample from the toolroom proves the drawing can be met by a skilled operator with unlimited time. It proves nothing about the process that will run the order, which is the entire question the FAI is meant to answer.

When a new FAI is required

A first article inspection is not a one-off clearance. A new or partial FAI is triggered by a design or drawing revision, a change of manufacturing process, tooling or production location, a change of supplier or sub-tier supplier, a natural or man-made event that could affect the process, and a lapse in production — commonly taken as two years. A partial FAI re-verifies only the characteristics the change could have affected, which is why Form 1 asks you to state the reason.

PPAP is the automotive equivalent, not the same thing

Buyers in automotive supply chains ask for PPAP rather than AS9102. PPAP is a broader submission package of eighteen elements at five submission levels, covering the process flow diagram, PFMEA, control plan, measurement system analysis and initial process capability as well as dimensional results. The dimensional results element is roughly what Form 3 does. If a supplier offers you a PPAP when your customer specified AS9102, or the reverse, the documents are not interchangeable even though much of the underlying measurement is the same.
